Labels and merge fields

We're planning on going live with check-in this weekend and I'm here late trying to do final setups. Of course, I'm running into problems. Printers are GX420d with cutters. I had to recreate the default labels because we use 2x3 labels for our system. The fonts are downloaded and saved to the flash memory. When printing the labels directly out of the label designer they look perfect.

1. Merge fields are mapping when using custom downloaded fonts. I've created two different versions of the same labels. One that uses the Zebra0 font and the other uses a series of specific fonts and sizes (including icons). It somehow breaks the merge fields. They are detected and are mapped correctly. But they print out with the merge codes.

2. The merge fields for name and code (odd and even) print out with an extra ampersand. Using my desired fonts, they print out with the designated merge codes (child1 and child2). Also, with families of 3 and above, the names get jammed on a single line. Should it create additional labels for the family when there's more than 2 kids?

I've attached a whole bunch of stuff as an example. Any help is appreciated.

If you run through the non-custom font version through Labelary do you still see the ampersand?

Yes. I presumed it was part of the code when printing codes for multiple kids.

Not sure if you ever solved this but it sure sounds similar to this http://www.rockrms.com/Rock/Ask/Troubleshooting/Questions/1400 which was recently traced to a combination of client printing mode from the iPad app and extraneous line breaks in both merge fields and label code.
